As an F-1 student returning to US from a short summer trip to Nepal, what can one expect at the Port of Entry? If my visa is good for 5 years, and I had my I-20 signed by the ISA right before I left the US, and I have an enrollment verification letter for Fall 07, I should have no problems at the POE, right?

What do they usually check/ask at the POE?

They usually ask "How was your trip?" In other words, you got nothing to worry about if everything is in place.

Do I need to fill out a new I-94 before landing? How long will it be valid until?

Yes, you will need to fill out a new I-94 each time you enter the United States. It will be valid until your F1 status remains valid. I’m not sure why you’re so concerned about I-94 though.
